Why Is Design Review Important for Micro 3D Printing?
High-resolution 3D printing can reproduce very small structures, but the final result depends on the relationship between the CAD model and the complete manufacturing process.
A successful design should consider:
- Minimum feature size
- Wall thickness
- Hole diameter
- Surface geometry
- Printing direction
- Support structures
- Cleaning
- Curing or heat treatment
- Dimensional inspection
- Assembly requirements
Designing only the nominal shape without considering manufacturing and inspection can lead to deformation, blocked channels, weak tips, or difficult post-processing.

Minimum Feature Size
The minimum printable feature is affected by:
- Optical resolution
- Layer thickness
- Material
- Exposure conditions
- Feature orientation
- Feature height
- Distance from support structures
Nkeyto reference capabilities include optical resolution down to approximately 2 μm on selected equipment and micro needle tips down to approximately 5 μm in suitable designs.
These figures are application-dependent. A small isolated feature may print differently from the same feature connected to a large base.
Wall Thickness
Wall thickness should be selected according to:
- Overall part size
- Material strength
- Internal pressure
- Handling requirements
- Assembly force
- Thermal exposure
- Cleaning method
- Expected lifetime
A very thin wall may be printable but difficult to handle. A hollow micro needle requires enough wall thickness to maintain the channel during printing, cleaning, and use.
For high-precision parts, the minimum reliable wall should be confirmed through prototype testing rather than determined only from a general process specification.
Hole and Channel Design
Small holes and channels are often more difficult to manufacture than solid external features.
Engineers should specify:
- Hole diameter
- Channel length
- Cross-sectional shape
- Opening direction
- Cleaning access
- Flow requirement
- Acceptable blockage level
A channel that is too long or too narrow may trap residual material. Adding an access opening, cleaning port, or temporary escape path may significantly improve production reliability.
Printing Orientation
Print orientation affects:
- Surface quality
- Dimensional accuracy
- Tip shape
- Layer stepping
- Support contact
- Internal-channel quality
- Post-processing accessibility
For micro needles, the preferred orientation may depend on whether the priority is tip sharpness, channel continuity, shaft straightness, or base quality.
There is no universal orientation for every part. The best direction should be selected after reviewing the most important functional features.
Support Structures
Support structures are required for some overhangs, suspended areas, and irregular surfaces. They can also create secondary effects:
- Surface marks
- Local dimensional variation
- Difficult removal
- Blocked channels
- Damage to fine tips
- Extra cleaning requirements
Critical surfaces should be positioned to reduce support contact where possible. For hollow structures, support placement must not prevent cleaning fluid or air from reaching the internal cavity.
Post-Processing
Post-processing may include:
- Cleaning
- Support removal
- UV curing
- Thermal treatment
- Surface polishing
- Plating
- Bonding
- Machining of reference surfaces
- Leak testing
- Dimensional inspection
The post-processing route should be considered during the design stage. For example, a deep internal cavity may be printable but impossible to clean effectively after production.
Tolerances and Inspection
Tolerance should be assigned according to function. Not every dimension requires the same accuracy.
Critical dimensions may include:
- Needle tip
- Microchannel diameter
- Connector interface
- Mounting hole
- Optical alignment surface
- Sealing surface
- Array pitch
- Overall height
A practical drawing should identify datums, inspection locations, and measurement methods. For micro features, the measurement uncertainty may be significant compared with the tolerance itself.
Recommended Design Review Checklist
Before releasing a micro 3D printed component, confirm:
- Material has been selected.
- Minimum feature sizes are identified.
- Wall thickness is suitable.
- Internal channels can be cleaned.
- Print orientation has been reviewed.
- Support removal is possible.
- Post-processing will not damage the feature.
- Critical dimensions have clear datums.
- Inspection tools are available.
- Functional testing has been defined.
